Effective troubleshooting starts by making the machine safe, preserving evidence and identifying whether the fault follows the product, carton, format, machine cycle, line condition or recent change.

Make the machine safe and preserve the evidence
Follow the site’s approved isolation, access and intervention procedures before clearing jams, entering guarded areas or working on electrical, pneumatic, adhesive or moving systems. Only trained and authorised people should make adjustments. Before resetting the alarm or changing settings, capture the fault code, time, recipe, product and carton revision, machine position, rejected pack, photographs and the events immediately before the stop. Record any recent material, maintenance, software, format or operator change. This prevents a repeatable fault from becoming an untraceable adjustment exercise.

Change one controlled variable at a time
Return to the approved recipe, format parts and mechanical settings before creating a new condition. Verify that the installed parts match the format record and that a previous changeover or maintenance task is complete. When an adjustment is authorised, record the original setting, reason, new setting, result and approver. Avoid compensating for an uncontrolled carton batch by moving multiple machine axes.
- Reproduce the fault with the same material and operating state where it is safe to do so.
- Compare good and faulty samples from the same run.
- Ask whether the fault follows one product lane, one pocket, one tool, one batch or one speed range.
- Check the first cause in the event sequence rather than the final alarm produced by the stop.
- Restore the previous controlled condition when the change does not improve the result.
- Confirm pack quality and all affected safety or inspection functions before returning to production.
Separate material, machine and line causes
Does the fault follow the bottle, carton or insert?
Compare approved tolerances, sample revision, storage and converter or component batch. Retain examples rather than relying only on photographs.
Does the fault repeat at one station or cycle?
Use event history, tool position, wear, contamination, settings and maintenance records to identify a local cause.
Does it appear during starve, block or recovery?
Review product pressure, accumulation, upstream pitch, downstream capacity, line states and the sequence after a stop.

Escalate with a complete fault pack
When supplier support is needed, send the machine identification, format, recipe, product and carton revisions, current settings, exact alarm sequence, photographs or video, affected samples, recent changes and steps already taken. State whether production is stopped, restricted or continuing under an approved temporary control.
